How to Select Busbar End Caps: Profile, Poles and Fit

A seven-input method for matching a busbar end cap by family, pole arrangement, profile, cut-end geometry and verified fit.

Select a busbar end cap by the exact busbar family and accessory reference first. Then confirm the pole count, conductor or profile variant, cut-end geometry, and orientation. A similar shape—or the same voltage or current rating—does not prove that an end cap will fit.

For a controlled selection, record seven inputs: busbar manufacturer and family, busbar model, number of insulated conductors, conductor or profile variant, cut-end dimensions and condition, end orientation, and required quantity. Verify the proposed cap on a representative cut end before releasing the panel or repeat order.

The seven inputs needed before selection

The end cap closes the end of a specific insulated busbar body. Its internal ribs and cavities must align with that body's conductors and insulation profile. The most reliable starting point is therefore the busbar's complete identity—not a loose end cap measured by eye.

If the busbar model is unknown, stop the catalog selection and identify the busbar first. Photographs and measurements can support identification, but they should not be used to declare two accessories interchangeable without manufacturer confirmation or a controlled fit check.

Match family, poles and profile in that order

1. Start with the busbar family

Look for the accessory table in the same catalog, product page, or technical file as the busbar. Manufacturer data shows why this matters. Schneider Electric describes A9XPE410 as a 4-pole comb-busbar side cover and lists named Acti9 and Multi9 compatibility. Eaton identifies ECAPMP as a three-phase busbar end cap with its own catalog number. These are accessory-system references, not evidence that every 4-pole or three-phase end cap has the same profile.

Use a cross-brand substitution only when the supplier provides a compatibility statement for the exact busbar or when your engineering process has validated and documented the substitution.

2. Match the number and arrangement of insulated conductors

Pole count is visible and useful, but it is only one compatibility layer. A 1P end cap has one conductor cavity; a multi-pole cap has multiple separated cavities. The spacing and wall arrangement must follow the busbar body. Check phase-plus-neutral layouts carefully because the physical arrangement may not be described adequately by a simple total-pole label.

Do not confuse a busbar end cap with a tooth cover. An end cap closes the cut or open end of the insulated busbar body. A tooth cover insulates an unused pin or fork along the working length. Terminal shrouds and internal panel barriers serve different interfaces again.

3. Confirm the conductor or profile series

Two caps may both be marked 2P or 3P but have different cavity depth, insulation-wall spacing, or conductor position. Use the conductor/profile series shown in the accessory code or product table. On KASEEY EK references, the 10 and 16 designations are separate order variants; retain the complete description instead of shortening the bill of materials to only “2P end cap.”

Electrical ratings are not a dimensional cross-reference. The busbar's voltage, current, and conductor section remain important to the busbar selection, but those values alone cannot demonstrate that an accessory's molded geometry will fit the body.

Verify the fit on the actual cut end

Catalog matching should be followed by a physical verification whenever a new combination, supplier change, or cut process is introduced.

  1. Isolate the equipment and follow the approved work procedure. Do not fit or inspect accessories on energized conductors.

  2. Prepare the end according to the busbar manufacturer's instructions. The NOARK CBA catalog, for example, requires cut busbars to be deburred and cleaned of cutting dust and residual particles before fitting the required end cap. Apply that instruction only to the named CBA system; use the applicable instructions for your busbar.

  3. Inspect the insulation and conductors. Reject a sample with cracked insulation, deformed conductors, retained swarf, or a cut position outside the documented allowance.

  4. Seat the cap without forced deformation. Its walls should align with the busbar profile and reach the intended seated position. Do not grind, split, heat, or stretch an end cap to make an unverified combination fit.

  5. Check retention and clearance in the finished layout. Confirm that the cap remains seated and does not interfere with devices, covers, barriers, wiring space, or enclosure closure.

  6. Record the approved combination. Capture the busbar code, end-cap code, cut method or drawing revision, sample result, and approver in the bill of materials or assembly record.

Five-step busbar end cap selection and finished-assembly verification flow

The fit check should answer four simple questions: Does it align? Does it seat fully? Does it remain in place? Does the finished assembly preserve the required spacing and access? A “yes” based only on an uninstalled loose sample is incomplete.

What the end cap does—and does not prove

An end cap provides an insulated finish for the compatible busbar end when used as intended by the accessory system. It does not, by itself, establish the panel's ingress-protection rating, certify the complete assembly, correct an unsuitable cut, replace barriers or terminal shrouds, or prove compliance with a target-market standard.

IEC 61439-1:2020 defines general construction and verification requirements for low-voltage switchgear and controlgear assemblies and is used together with the relevant assembly standard. This is an assembly-level framework. The panel builder still needs to verify the finished assembly within the applicable design, market, and documentation scope.

Keep product evidence at the correct level:

  • use the busbar datasheet for busbar ratings and cutting rules;

  • use the accessory table for the end-cap reference and stated compatibility;

  • use the assembly design and verification records for the finished panel;

  • use the applicable market documentation for any certification or compliance claim.
